Hello followers,

last evening, I started my new project for 2009. A live steam Shay.
During the last 2 weeks, I ordered a lot of steel, 4 wheel sets and 4 pairs of bevel gears. Now, the first 1.5 hours have been spend on the lathe to form the first Shay wheel set.

The gears are shortend on the rear and bored to match with wheel. The ring (made from a washer) will represent the foot mounting plate of the crown gear and will be mounted to the spokes with 8 screws.

I hope to make more progress after X-mas (this year).

Hi Marc,

I thought this is a well known fact  ::) 8) ;D

@Chuck : I model in both scales since several years. The smaller N scale for rainy days and winter and the large 2"-scale trains for summer. I've also some stuff in Fn3, but this scale is frozen at the moment.

Hi,

since I'm back at home, I spend some more time on the lathe and workbench. The result is the finished chapter I of my Shay. The wheelsets are finished  ;D
The first pictures shows one of the gears, mounted to the wheelset. You can also see the dummy mounting ring on top of the spokes. This detail will be hidden by the archbar and pedestals later :-( the other view shows all wheelsets lined up. I placed an excenter on the last axle for the water pump.

This is going to be a long and incredibly detailed project Gerd, but one that should be extremely rewarding when it all comes together in the end.  Have you got an estimated time frame for the build?  The whole live steam thing has always fascinated me, especially the builders who go to the effort like yourself to build such a piece properly (as opposed to a diesel loco build which usually ends up being a lawnmower engine under a tin box!).  Will watch this one develop with a slight hint of envy...

Hi Dan,

the time frame is, to get the engine running in summer 2010. This loco will be my birthday gift, when I'll get 30 years of age.
The biggest problem in holding the time frame will be the money. At the moment, I've all material here to finish the trucks (excluding some laser parts for the brake rigging). So for the next 2 month, I'll have enough work to do.

I started in this large scale with a diesel too, build from plywood and reworked into a US switcher by adding a wooden cab. This was in late 2003. In January 2006, I got the chance to buy a simple 0-4-0 German steamer second hand. This was my entrence to live steam in this large scale. Meanwhile the engine was reworked 6 times (!) and is now a 0-4-4 US Forney. During the last 3 years of working with and on this steamer, I learned a lot about live steam locomotives.

Well, here's a small update. During the last days, I made the journal boxes from 25x25mm steel bar. Each box is 28mm long and was reshaped to 25x20mm. I use needle bearings (roll bearings) for the drive shaft and wheelsets for a smooth running engine.

Hi Russ,

only the wheelsets and gears are bought from shop, as the bearings too. Most other stuff will be made from steel bars. The journal boxes have been machined on the lathe, while the drive shaft bore was made on a press drill.

Maybe I'll add a page about my workshop with the next webpage update.

Building a large scale live steamer is a great experience in what the old loco builders have done many years ago. I hope you enjoy my work and reports.

Well, I've done only small progress the last days while I'm still waiting for the delivery of the ordered parts and material :-(

So I spend most of the time on creating the universal joints from round steel. The work great and I hope they will do this for a long time ;-)

Hi Russ,

I can tell you that it's a lot of fun, building a model this way and in this large scale. You'll get a feeling for what that guys in the locomotive works has done many years ago. Building a steam locomotive from typical stock material is also a great experience.
At last, I'm coming to that point, where the only the trucks weights over 20 lbs (10kg) each and the frame will add 20 lbs more. So at this point, you can't turn the loco to the side or even on top to work on the under side or just carry them to another workbench. Finally as it's a live steam loco, you are creating a little engine that will come to live one day as the prototype and that makes it mode interesting.

Gerd, thanks for the link, it suprised me when the shaft sped up un the You tube clip! You probably dont want to do that too much without some grease to lubricate them though.

I think I have realised what it is I am enjoying the most about this thread.  Its the subtle way I am learning some of the finer details of how the shay properly works.  Have got time to study each element of its mechanism as it grows from the ground up.  Easier to learn this way rather than being distracted by all the elements at once as in a completed model or scale drawings.  Great machine work as stated by the other guys, and I will continue to enjoy your progress and keep learning.

when I see your work that me recall of good memories, in 1980 my father with some friends built a half size SHAY on in 70 centimeters gauge for a French tourist train.
Probably the only one Shay run in Europe!

Hi Lloyd,

there have been two real Shays in Europe before ;-)

One was used in Briston UK and was a std gauge Class B. This loco has been scrapped.

The second one and much more interesting was a Class A with straight boiler for 30" gauge, shipped to Austria !!!

This little Shay was ordered from Krauss & Co. , an european locomotive manufacturer and he planed to sell Shays to european customers in contract with LIMA.

In 1912, Lima Ohio build the Shay with shop number #2504 and shipped them to Austria. The loco was test run on the Salzkammergut Lokalbahn in late 1912. But the design of the Shay and the low speed wasn't interesting enough for european railroads so the loco was stored unsold for some years.

In 1917, the loco was then transfered to Turda in Romania and was used on a cement works railroad line. But the loco was last seen in late 1918 and from this date, she's belived to be scrapped. Many railroad fans researched for remains of #2504 but without any success. There is also no single photo of this Shay avaiable online.

So what's left ?

1. The entries in the builder lists from Lima Ohio, showing the customer who bought #2504 in 1912 => Krauss & Co. Austria

Attached photographs of the shay built by my father!
It runed during two years 1985 and 1986 in tourist exploitation, I was enginer of this machine!
It was destroyed after a terrible fire in the engine house, and was not rebuilt .......

Photo is not Tip Top because aged!
And I hope not to disturb your page on the construction of your Shay!

Dear Paul,

stay tuned for the next progress update => Yesterday, the raw material for the frame arrived and today or tomorrow, I'll get the laser parts to finish the break rigging.

As my girldfriend has to work this weekend, I can spend some 15+ hours on the workbench... Maybe the Shay chassic will roll on tracks for the first time on late Sunday evening.

And by the way - YOUR Shay is also amazing. I've a lot of respect for those how are modeling in this stage of detail as you do. Normally, I use an easier way to make them belive that it's exact modeling, by using some tricks and fakes to reach this illusion. You will see what I mean when the frame will come together ;-)

here's a small update of the weekends work. The frame was assembled and adds some 8 kg (16 lbs) more to the loco. Now the actual weight is 27,5 kg (60 lbs).

Well, most of the small stuff on the frame is still missing. Also that damn break stuff on the trucks as the laser parts are still on the way.

Hello,

@ Michael : the length of the frame is 1 meter (39 1/3 inch).

This week, I got the laser parts so the trucks has been finally finished yesterday by adding journal and gear covers and the break rigging. Here are some pictures of the new parts and a small clip showing the working break.

This evening, the trucks will be painted and I'll continue with the frame, adding the run board supports and maybe the endbeams.

Trucks are looking great with the brake rigging in place. Looks like the brake shoes are brass. Will you be able to replace the shoes as needed when worn? Looks like the brass is braised to their hangers.

Paul, the break shoe is made from steel and I just added a ... from brass. Here's another view showing the breakshoe fabrication. The steel ring with 8 shoes is a laser cut part and was ordered. All parts are solft soldered so an exchange could be possible, but I think they will work for the locomotives live time.

I had a lot of work to do the last weeks and finally, my girlfriend has won some nights in St.Moritz (swizerland) so the last weekend, I watched real trains during a trip with the Bernina-Express. Meanwhile it's 20 years ago that I've been there for the first time and tere are 10 years since my last visit at the Rhaetische Bahn.

Good morning,

I spend a couple of hours on my Shay last weekend to build the brake cylinder. A test run on compressed air works very fine. Some work is still to do and the initial piping is also missing. I hope I can add this during the next days. The final piping and brake valve will be installed when the cab is on one day.

The brake cylinder was made from bras and stainless steel for the piston rods. Some more progress photos are hosted on my website.

after a break of several weeks in fact of missing budget, I'm back on my Shay. I started with the runboards and floor on top of the frame. I decided to use 6mm plywood as I'll mount a number of parts like lubricator, tender tank, steps and the cab directly to the floor.

As usual on eraly prototype Shay, I milled groves to the under side of the segments to match with the run board supports. I also milled a small pocket to fit over the truss rod head on top of the side beam.

Next I'll mascine the larger segment and will then screw them down to the supports. With the floor completed, only small details like steps and hand rails are missing to finish the frame.

Hello.

Another 4 weeks have past without major project. Yesterday I spend an hour on the steam piping for the brake cylinder.
But in the background I'm working on the drawings for the main steam engine. Some parts have been drawn in CAD, others will build "out of mind". Finally I started a material list. As soon as I have enough money on my budget, I'll go shopping.

last weekend, I did some small progress on my Shay. Small in this case means only 12 parts have been added. But step by step.

Universal slip joints.

At the moment, I ran out of stock in material, so I try to build all parts for the Shay with material at stock. This includes the slip joints between the trucks and steam engines crankshaft. At first I build a wooden fixture for a dummy crank shaft.
To make the slip joints, I cut steel square and flat bar to length and milled a grove into the square bar to match the inner square shaft.

After silver soldering the cover on top of the milled channel (I bought a new 60mm propan tourch for this job) I milled the female joint to shape.

The coupling connectors have been added next by silver soldering. The connectors are made from 8mm round steel and drilled/tabed lengthwise for M5 screws. After soldering, I cut them to the right length and milled tthe heads to shape.

Runboards

At last, I added the run boards to the frame. I used a carpenter milling machine to notch the boards for the supports and to mill pockets where the truss rods heads on top of the side beams. The boards have been screwed in place and the small one was also nailed to the end beam. Maybe I've to remove the larger piece during construction in the future so I'll nail them to the end beams later.

Sometimes I stand in front of the growing Shay and wounder if it's real and if I realy build this from stock material. I can't belive it some cases and then it's great to have a look on my building log and the YouTube clips to say : Yes, I've done it. ;-)

The next milestone will be the steam engine and first test runs on air. I guess 2 or 3 month will be needed to get the engine running on air. Many more for the first steam up, but I'll try to get the loco finished in 2009!

Marty : the rotary table (thanks for the correction) was first used to boer the holes for the lathe backplate to mount the new chuck. It's much easier to do this on a rotary table as using protractor and circle for this job.

Actually, I'm working on some smaller projects so the next weeks will be a little bit quite again. But one of these projects may be of interest for you 8) I'll post it later in a separate thread.

The only question I have is why plywood for the front running boards on the left and right....it seems that they are not as integral to the structural ridgidity of the frame as say the plate under the cab and water bunker....so why not do the running boards out of Eiche or Birke? (or even a Teak or Mahogony for weather and rot resistance)...seems like you would have prettier wood grain, and wouldn't need to wory about the exposed lamiations showing at the outside edges?.......just curious.

Hi Marc,

that's easy to answer ;-)

1. I don't have any of the wood types you've listed.
2. After several steam ups, most of this area will be covered with oil and soot dust (Like on my Forney). This will also cover most of the laminations.
3. Mixing different wood types will result in different basic colors. Hard to stain them all into the same color.
4. There are also some parts to be mounted on the running boards like the lubricator that needs a good stand too.

I made very bad expirence with thin wooden boards on my Forney. Exspecially in combination with water. Only hard wood could work for this.

At last, you're right. Fine wood may be better for a fine model. But at last, this loco is designed as a work horse for a long life. Maybe I'll glue a thin strip along the edge to hide the laminations.

Good morning,

I've some news on my Shay:

1. The wooden parts of the frame are stained to a dark brown that gives a very nobly look.
2. The water tank was planed in CAD and I ordered sheet brass, brass profiles and 750 copper rivets... The rivets arrived yesterday and I hope to get the brass tomorrow.
3. The boiler drawing has been completed and I'm in discussion with my boiler maker.

This weekend, I'll build the rear sand bunkers, so new pics will come on Monday.

Good morning...

last weekend, I spend some 15 hours on making some progress on the water tank. Neraly the first halve of the tank has been completetd and 150 rivets are set... over 400 will followe during the next days.

The bottom and top are cut from 1mm th. brass sheet, while the sides are made from 0.6mm th. brass. Brass angles with 10x10x2mm hold the joints together and for the curved sections of the tank, I turned rings on the lathe and cut them into halves or quarters.

I use 2x6mm copper rivets, each set manually and riveted with hammer and chisel. Later, I'l solder all joints with soft solder to seal the whole tank.
